These are in the shed, but you really have to hold your mouth right and have a bit of practise in to be accurate.
Or, you can wander over to see a mate with a lathe on a Friday with a beer or few, hunt around the workshop for something round and close (like an old pulley), spin it up to an exact mm measurement, then use the feeler gauge set that goes in .001"increments to measure the rest.

New hypereutectic 83mm pistons, with Hastings moly rings, YAY!!!!! Weight will be 30-35g less than this, due to piston pin mods and machining for circlips. The piston on it's own weighs 352g. Significant weight savings.......

I did get a few bits ready under the bonnet though.
I moved the brake fluid container from the LHS over to the right (drivers side). I made the start of some spring strut braces (you can just see it). Made plans to move the washer bottle to mount over RH strut plate. I've also started on custom bonnet hinges, the OEM ones wobble and bend and scrape everything.
All of this is to create a fair bit of extra space for "CARGO", oh, and to free up the passenger side with a bit of room.
In this case. room enough to move the battery here I hope, which means easy access to cut-off switches, fuse and cct brk panels, and also more storage under the back seat inside.
There's now a bit gaping empty space over there. 馃檪
Tackling the little bit of seam rust in the air plenum is next here.

Most people use a full-flow set-up, by drilling holes in cases, clearancing tinware, trying to keep the oil lines away from the exhaust, running long dangling wobbly unprotected oil lines to a cooler near the gearbox, trying to protect the oil filter from being knocked off by reversing into a kerb, etc.
I like bypass oil filter set-ups because they filter down to less than 5 micron, as opposed to well over 40-50 micron for your average Mann/Ryco/OEM, etc, oh and coz it reminds me of my uncle's Oval street racer from the 70s 馃お. They can also badly restrict oil flow though unfortunately, you have to run them off a separate small oil line from your oil pressure switch so it takes ages to eventually filter all the oil (when it has done though, the oil is C-L-E-E-E-A-N-N-N).
Readily available now in the heavy machinery world is a spin-on oil filter that now does both! COOL! It works as a normal spin-on oil filter, but has a very fine 5 micron bypass oil filter section built-in to the canister. Bloody lovely!
Here we have a filter head, a thermostatic spin-on sandwich plate, and a few brass fittings that will end up in the garden somewhere where brass fitting belong no doubt (I prefer JIC stuff and hefty hydraulic crimps).
(PS: Note the gratuitous free plug for Brad at Bus'n'Bug in the pic, he sent me a free sample in the post of VW Off White headliner material, thanks man!)
Where to mount it though?
Well, in my case I don't need the stock doghouse cooler, as I want to use all the airflow available to get to the heads (aaahhhh, but that's another cunning plan Baldrick! 馃槀), so a good old-fashioned 70s-style bypass adaptor will get oil out of the top of the case with really short protected lines.
See that little mounting area on the top middle of pic for the stock OEM electrical test plug?
Well bugger me, the holes even line up.........
Yep, that's the size of the filter (with the part number on it if you want to investigate these new dual-flow filters to maybe suit your own application...........). It also holds a heap more oil.
Why do all this when the stock engine strainer will get a stock ACVW past the 100K km mark? Uhhmmm, damn good question! 馃槀

CCing heads to figure out compression.
I want really small chambers (better flame speed and burn), but have to balance that against engine capacity, cam duration and pinging it's head off! 馃槀 Just a cheap kit from CIP1 to give me some idea.
The stock VW 113 chamber comes out at about 52cc (averaged across 4 chambers) with the stock 0.055" step. So, if you have a stock 1584cc motor, and run zero deck on the pistons (level with the cylinder tops), you will then get 8.62:1 compression. Throw in a Web163 or Engle 110 and your good to rip. 馃槑
If you take the step out like I need to (because I'm not running 85.5mm bore) by flycutting it flat, then the chamber without the step is now only 44cc, which makes compression.....uhhmmmm......lots! (about 10:1 comp with zero deck). I can gain a few cc's with valve seating and a bit of chamber work, so hopefully that won't affect the chamber size I want too much. I'll strip them down and take them into Harris Engines down in Perth to get them to throw in new seats ,take out the guides, and flycut them flat before I line the things up with intent for "cleaning" them up a bit.
I'm also thinking about adding an oil spraybar to direct cool oil (after it's gone around the inlet manifold a few times maybe?) straight at the exhaust valves or exhaust rocker and valve tip.
Maybe bring it into each head here (where the toothbrush cleaner is) then run it across the head under the rocker arm shaft.
What do you rekn?

83mm pistons inside stock thick 1500 barrels.
Stock 1500 pistons are like hens teeth, but Isuzu/Holden Gemini pistons are common as muck, and you can also get decent quality hypereutectics. 83mm is 0.040" O/size. I had them machined for pin clips, and they slide straight onto stock rods perfectly.
I also had the piston tops machined just a touch.
A really rough dummy-up to double-check heights, this is with a 69mm crank.
4.5mm down the hole. So if I double that (9mm) then add the stock stroke (69mm), I get 78mm. That's lucky hey? 馃槑
Of course, you could also just buy a cheap off-the-shelf thickwalled 88mm slip-in P&C kit for similar capacity, but where's the fun in that! 馃槀

I rekn I could have used a short 7/16" spanner and still got the flywheel bolt out with an extra grunt.
modnrod 路
Yes. torque tools ARE the best.
It's an unfortunate fact of life in the real world, that to get to work over hill and down dale, I have resorted to a hand-me-down car (from my wife!) to use, hoping it will last until my next stoooopid little VW will be done and put to good use. I actually try to use my bike first, but hey, it was below 10*C overnight last week!
I long ago christened the Commode "The Jolly Red Tugboat", due to it's propensity to make all who sail in her bloody seasick (suspension on a Series 1 VX is really awful), oh yeah, and coz it can "tow heavy fings". Well, until it overheats again at least.
*sigh*
So, I still need to fix the thing. A lot. And without the wonder of a VW torque tool, I need to resort to the more usual swearing, big hammers, "freeze and release", big breaker bars, 1/2"drive rattle guns, quite a bit more swearing (Daddy DOES know a lot of daddy words, doesn't he mum?), all to get the hub off and replaced so it doesn't sound like a Cessna going down the road.

Things rarely go according to plan.
I've waited 2 months for some basic machining to get done. It sat in the box untouched, so yesterday I went and got it all back.
And because life happens and takes priority over everything else, I'm not prepared to splurge on a decent stroker crank.
Supply difficulties it seems for some other things planned have cropped up as well.
So yesterday I came home from the Vee Dub Centre with 85.5s in a pretty blue box. I was there, and so were these, in stock and at the right price (thanks John and Jackie).
A warm zippy 1600 is WAY better than having it sit there waiting interminably long for either a 78 x 83/88, or till the end of time for a 76 x 92 Oxyboxer.
The boys are pretty happy about getting ready to re-assemble the engine again. I was pretty happy that I have successfully taught them what pistons are and do.........

I'm really looking forward to it all again, I enjoy tweaking stock parts, bit by bit they start to go well.
At the end of the day, these few basic parts and time and attention added will make it easily quicker and more fun than the VX V6 Tugboat I have for wintry days now.

Stock rect air cleaners like the Supers have work really well.
They're also butt-ugly and look funny. Oh, and I don't have one.
I do have an oil bath air cleaner though, and they work well for mild 1600s like the one I'm building, but they also tend to spit crap everywhere on bumpy gravel corrugated roads......which is probably 10-20% of where I drive.
So, first cut the oil bath section off, keeping the very base (it will be used as a top for the new air cleaner).
Put a hole in an old chrome air filter lid, then slide it over the centre trumpet to get the right height for whatever filter you want to run. I'm using a Unifilter, when oiled properly they last for yonks, and in all my stuff I have yet to find ANY dust at all in the inlet tracts on my bikes or my cars.
I've doubled-up the filters, so you can see how it sits inside.
In case you think it's only a piddly air filter that will be restrictive, this old air filter sat on a single Stomberg BX on top of a 1641, that pushed a '63 Baja to high-15s. I rekn that means they have enough flow!
Cool! No oil splats, good dust protection, full hot air flaps, with no intake restriction on a centremount manifold.
And it doesn't look like an upside-down toy boat. 馃槀

I rekn Rocket Industries over there, Aeroflow, Speco maybe, they're all in Sydney.
If you get the 3/4"-16 remote oil filter and sandwich plate set-up, then you can use all the very common filters available. When it was all done, they took it up to the hockey field behind our house, I could not believe my eyes...it actually worked like a charm, even on the grass. I will never forget the looks on their faces.
Don't do too much for them, give them a free hand, as even making mistakes can help them learn. Safety first, of course.
It's amazing where a bit of confidence, a deep breath before application, and continual slight improvements over many years can lead you, that's impressive.

Here you go man, just for you........ 馃槒

WOW...what a find, there's 2 billycarts there !馃憤 What I would have given for those wheels when I was that age.
My first billycart had old pram wheels on the front, and old Holden rear wheel bearings on the back. I reckon that's where I learned to drive a Beetle.馃槒

It's hard to tell from the pic- is that the stick on plastic protector strip that was everywhere years ago to prevent car park dings. I haven't seen it for years. It used to come with small stick on ends to give it a tapered look like the vw trim pieces have

Yep, that's it, Ebay special. The plan was for a cheap and easy NB "flash kit"..........until this mornings sun hit it and it started lifting and shifting around a bit!
I guess you only get what you pay for! 馃槀
Looked great for a few hours overnight. 馃榿
nbturbo 路
OK - thanks. For a brief moment I thought it might work on my Hot Rod to give the OG moulding look.Looks like I will have to weld 2 together to get the length for the ute back.
modnrod 路
Hhmmm, on 2nd thought, it might work on your hotrod.
The main bit that lifted was the curved section around the wheelarch, so I redid it straight, it looks more like the '60s stuff now as well I spose.
Anyway, after pressing down again a few times, and having a couple of days to set properly, it's now staying put.
"Flash Kit" NB 2.1...........
Whether it stays on at 130mph is another thing!
Uhhmmm, that'd be your car, NOT mine........ 馃樀

This last pic looks like the straight one along the belt line is bigger than the rest ?

G'day
I am a bit late to this thread, but it looks like you are having fun.
Nice build thread.

Thanks.
Fun it is for me.

Very dirty and gummed up, so into the ultrasonics tank
Finally apart.
Back to the ultrasonics, it's messy in there........

I tried to find the original indicator assemblies, but not happening from where I live. So I decided to take a chance on some aftermarket replacements marketed as "good quality".
*sigh*
There goes that $50 before freight I spose.
This is after I ground down 6mm from the centre of each side of the assembly, plastic lens and chrome frame, to make a gentle curve to follow the top of the guard, and I also had to spot-weld the tin plate globe holder to hold the bolt in (coz it was loose.......), and then take 2mm off each side of the globe mount to fit inside the lens so it seals the rubber gasket to the guard top evenly.

Fits really well now! 馃槀

"Disassemble Stephanie!"
If Volkswagen thinks (according to their OEM sticker that is now on my door frame) this little 1.6 will pull 1200kg, they're on drugs! 馃槀
Good for little box trailers on the weekend though. VW Parts HQ still had 2 left if you need a towbar kit, and they were only $310inc......... 馃憤

Ready for the engine.......
Not even close! 馃槀

And then turn it all on so the kids can have some fun........

Plan is to fit a Deutsch plug for all the wiring going to the engine (apart from the big Gen +).

I put a 12 pin trailer plug on mine

That's funny Jeff, I have used 7-core to re-wire the old girl, but never thought of a trailer plug up there to match! 馃槀

Besides getting someone who knows what they are doing to re-paint my car in the future, here it is basically (not bolted on yet).
Makes the Super look even more "voluptuous". 馃槀

I haven't added any photos for a while, so here goes for anyone still looking occasionally........
Thanks to Brad at Bus'n'Bug for the headliner, and giving me the confidence to have a go. I will probably replace some of the lower sections in the future (a sad story involving 3 tries with the wrong glues, lots of acetone for cleaning so nothing ever sticks any more, no experience whatsoever, etc, etc 馃槀), but by the time the main top piece was done I was starting to get my crap together.
I like the colour plan with the planned carpeting.
And another pic of the front luggage area.
All the carpet pieces are off getting overlocked and edged at my local (well, 200km away, close enough!) auto trimmers.
modnrod 路
When you pull this stuff apart you get crap all the way up to your armpits it seems.
Putting it all back in again is MUCH nicer. 馃憤
modnrod 路
All the fuel lines/filters and the brake hydraulic stuff is done.
Hopefully it will work too, that would be nice. 馃檪
modnrod 路
oh yeah, and I'm still weighing stuff (stock reground lifters, CB lightweights came in at 75g each as a comparison).......
.......still can't decide whether to use THIS sensible really nice mild torque cam which I've already used on another engine years ago, or a bigger one to spin it up a bit (which I probably shouldn't, but probably will)
........and finally, I changed my mind on the colour for this 1600.
Again! 馃榾
Yogie 路
Thanks for sharing with us all. The fitting it all back together is the fun part compared to the dis-assembling 馃槀

Gday Yogie.
It's nearly ready to go man. When it drives off down the road then I'll get another one and start all over again for the next 5 years. 馃憤
I already have one in a shed covered in crap and chaff just waiting.
Unfortunately though, even though I'm only 8% into my limit for free sharing with Photobucket, as of today they want $400 p.a. for me to share my photos from now on. As they say.........."This thread is useless without pics"...........but I generally respond adversely to blackmail.
I enjoyed sharing them up until now though.
Have a good one everyone. 馃檪
