Spyder gets a rebuild*update..USDM STI 2.5 engine build 12/02/06

https://forums.aussieveedubbers.com/threads/9392/spyder-gets-a-rebuildupdateusdm-sti-25-engine-build-120206

speedster356 ·

I've started to give the Spyder replica a rebuild, starting with the Subaru engine and gearbox. This is what I'm heading for. The colour is not the usual silver as I wanted something different but still an original Porsche colour.
You can see the Spyder as it is now at the link below.

New exhaust porting.

[Edited on 15-4-2004 by speedster356]

speedster356 ·

A bit crazy with the powder coating, inlet manifold.

[Edited on 15-4-2004 by speedster356]

crazyfiggi ·

Looks good:thumb i like the colour.

speedster356 ·

Inlet porting and more powder coating....
It will also have original style wide 5 alloy wheels with steel centers riveted in as per the original. New turbo and period interior. But good for 150MPH...:thumb

[Edited on 15-4-2004 by speedster356]

Grey 57 ·

150mph eh Pete. Cant wait for the ride to the airport in that one:thumb😎:o

speedster356 ·

Hehehe, yeah, but lets make it summer time eh.
I've only had it to 210KPH (130MPH) so far....but that was shifting from 4th to 5th...yikes

Robo ·

Gotta hand it too ya Pete! those cars are definate heartbreakers, I weep every time I look at them.
Rob.....

vw54 ·

Its a Luvely colour

speedster356 ·

I'll think you will find it was a female!!!

speedster356 ·

Project for tomorrow is to start the rotisserie so the body can be flipped 90deg for the under belly paint prep and painting.
I'm going to use 50 x 50 box section for the end posts with lockable casters.:alien

vw54 ·

So we are Rotarsiory makin in the morning

speedster356 ·

Same as this...I hope.

[Edited on 15-4-2004 by speedster356]

speedster356 ·

Gearbox complete and ready to be mated.....

[Edited on 15-4-2004 by speedster356]

Adam_C ·

hahahahah i know pete . . . . jokes :P

that is going to be one hot replica . . . . fast bastard at that!

we need more pics!!

Boozer ·

nice!😀:thumb Very clean unlike mine. that thing's gonna scream along when you're done! good job!

speedster356 ·

Well the little EA82T engine has been sold to a guy in Adelaide and I'm picking up an EJ20T for the Spyder. Happy days!!! more power.........

vw54 ·

Did it fit in the box OK ???

speedster356 ·

All packed and GONE......

speedster356 ·

Been a while, but the WRX manual 1/2 cut arrived today from Brisvages. Let the fun begin. Engine and gearbox mounts are the same as the old unit, just have to convert the gear linkage on the g/box from rod to cable which looks to be a simple job using the existing Spyder bellcrank/cable system. The wiring is going to give me the shi...s but I'm running the original ECU and pollution gear..(boring) so it's just a matter of unpicking the loom and pulling the right wires. Easier said than done I think!.
It's a race against time to have it ready for Nambucca.

vw54 ·

so it's just a matter of unpicking the loom and pulling the right wires.
Yep we can do that n we aint even electrickery people.

speedster356 ·

Spent a few hours on the cut tonight. Engine and gearbox all disconnected and ready to pull. Spent most of the time diconnecting wiring loom plugs and pulling the dash to get access to the rest. There are a LOT of wires there.......
Tomorrow evening:
Pull engine/gearbox, steam clean, remove power steering pump and A/C.
Replace throwout bearing and spigot bearing on clutch and flywheel.
Pull twin spot front brake calipers and rotors. (anyone need a set?) rotors need replacing.
Remove rest of loom. 🙂

speedster356 ·

Was a black WRX.
Lots of wire in these things.

[Edited on 15-4-2004 by speedster356]

speedster356 ·

New cable shifter system.

[Edited on 15-4-2004 by speedster356]

speedster356 ·

The cat and O2 sensor need to be modified a small amount.

[Edited on 15-4-2004 by speedster356]

speedster356 ·

The intercooler sits high so I'll either fit an aftermarket one or adjust the mounting on the original so it sits under the 2 rear grills. The original is pretty small and being pushed for nice fresh air in the Spyder an aftermarket one might have the better legs.

[Edited on 15-4-2004 by speedster356]

speedster356 ·

New engine mount blocks made. Should raise the engine by 25mm.

[Edited on 15-4-2004 by speedster356]

speedster356 ·

Modified loom arrived today from Brisvegas, thanks to Al from Sunspares Subaru. See post in conversions section for info on Subaru loom service. Top job done by Al.
I just have to lengthen a few wires that go to the Subaru gearbox for the VSS and reversing light switch. The ECU sits nicely behind the passenger seat.:thumb

speedster356 ·

The radiator and twin electric fan setup, pulls air from the bellypan.

[Edited on 15-4-2004 by speedster356]

speedster356 ·

Fitting a thru the hood fuel filler and reproduction 550 (home made not store bought) hood locks.

[Edited on 15-4-2004 by speedster356]

speedster356 ·

This is the VSS (Vehicle Speed Sensor) supplied by Sunspares
that did the loom. It screws into the Subaru box speedo drive, it comes off Aust delivered Libertys.

[Edited on 15-4-2004 by speedster356]

1303Steve ·

Hi

Did raise it to clear the sump? Sharpbuilt is doing a nice alloy shortened sump for subies.

1302Steve

speedster356 ·

Raising the engine 25mm gave me a bit more sump clearance and allowed the header to be fitted a lot easier. Wires...wires ...wires and more wires. Guess what I'm doing at the moment?

MikeM ·

1302Steve wrote:Hi

1302Steve
I've heard a bit about these but never seen one. I've spoken to Mike about them and I didn't think they were finished yet?

You wouldn't happen to have any pictures or something? What's the latest?

Mike

[Edited on 2-4-2004 by MikeM]

speedster356 ·

Do you know if they are cast or fabricated?

speedster356 ·

Exhaust just about complete.

[Edited on 15-4-2004 by speedster356]

speedster356 ·

spaghetti anyone?

[Edited on 15-4-2004 by speedster356]

speedster356 ·

There is an engine in there...I think!

Che Castro ·

dammit why do u have to have all the cool cars!

The_Bronze. ·

Following with envy. Awesome 😎

The Bronze.

speedster356 ·

Yeahhhhhh, finished the cable shifter today. Just need to adjust it a small amount as it seems to be a bit stiff shifting into 5th and reverse. It might be the bellcrank length.

:thumb

speedster356 ·

Wiring will be complete tomorrow after I do a small loom for the 2 radiator cooling fans and the 1 intercooler fan. Do you think I can use an old mechanical temp switch (bulb type) from a radiator setup to switch the intercooler fan? will it work on air temp if I slip it in the IC inlet ?

speedster356 ·

Yehaaaa, another milestone, I've mastered the dark art of auto electrickery. All fans are working as they are supposed to, well at least the radiator twins with a forced earth switching signal from the ECU. The car has not running so there is no temperature to signal the relays from the computer. The fans are "twin brush" so I'm running one set of brushes of each fan from one relay and the other set of brushes from the other relay, this means there will be some degree failsafe if one circuit goes down.
I'm happy........:thumb

Doug Sweetman ·

Keep up the good work - this car will be a rocketship when finished.....

speedster356 ·

A boot full of 3" mandrel bends, one 3" muffler, one 3" cat and one 6" X 3" turbo out collector. Tomorrow night I should have a nice turbo back system, looks like no beers for me this Friday night but plenty of TIG sunburn.
:cry

But Sunday it should be alive!

good work Pete😎

speedster356 ·

The 3" exhaust is complete apart from the two small hangers.

HotRodMatt ·

Don't know which I want to see more this or Brett's planned T-WRX!

Great work Pete!

vw54 ·

Did you fit it up last nite ??

speedster356 ·

Yeah Matt, Brett has been doing a lot of measuring of my engine. That T pickup is going to be a killer performer. I did the Supercruise with Brett in his current rod.......that thing just sticks to the road like a circuit car, the road through Helensburg (sp) and north was a fast run!. I'm trying to get him to the Huntley hillclimb on the 11th of June.
Dave, I fitted it last night but it needs a small amount of tweeking.

speedster356 ·

That little tweeking took for f....ing ever. :cry

She fired up first turn of the key this arvo. Still got quite a few things to do before the first drive.
It's lost most of the boxer burble, I think mainly due to the headers.
But it still sounds nice....
I'm excited.
Should be this week for a test drive.

:beer

vw54 ·

Hey You forgot Huntsman Engineering Stores.

speedster356 ·

Milestone #2
It moves under it's own steam, thanks to Boris at Vintage for the cable shifter clips today, and it makes the fully sickkkk mate noises. Got the pphhhhsssttttt thing happening.
It has a small amount of clutch shudder at take off but they say that the high performance Exedy clutch does that, the front engine mounts are quite soft so I don't think that's helping either.:thumb

[Edited on 3-5-2004 by speedster356]

Cam ·

oooh, sweet 😀 Can't wait to see an in-motion vid like your speedster one. Keep up the good work dude.

BTW, T-Bucket WRX?!?!?! Got any pics? I'm assuming this is an old hot-rod with a WRX motor in it then?

speedster356 ·

The T-Rex is just in the planning stages at the moment, Brett currently has a Ford 28 roadster lowboy with a 2ltr Alfa engine and rear mounted Alfa gearbox. He built all the front "A" arms etc and has just built a EFI unit from kitset (megasquirt) using Suzuki Hyabusa quad throttle bodies. He is a kind of rebel in the hotrod scene. The thing is a weapon and handles. Hope to have some vid this weekend of the Spyder.

Cam ·

Dude, that sounds awesome! Got any pics?

speedster356 ·

Something like this but with a pickup rear. Mid mounted engine and gearbox, track nose and very looowww.
This car will be in my driveway one day.

[Edited on 3-5-2004 by speedster356]

Cam ·

so it isn't front engined? Sounds insane! I like 😀

HotRodMatt ·

Isn't Brett going for a A roadster pickup now?

The current rod...

speedster356 ·

Yeah, your right. Just to give a bit more room for the install.

speedster356 ·

Waiting for my new intercooler that's being delivered from Melb by someone going to the Rally Of Canberra, another forum internet deal.......you got to love em.

[Edited on 6-5-2004 by speedster356]

speedster356 ·

Had a nice test drive today.......all I can say is YIKES!!!!! I do need an LSD rear and a head rest to stop the neck ach when the foot goes in. I'm very happy with the performance.:thumb:thumb:thumb
Incar video from this coming Sundays hillclimb, stay tuned...

speedster356 ·

Had five runs at the hillclimb last Sunday, was only boosting to 5lbs as I had the boost soleniod bleed line blocked off by mistake. The performance was outstanding but I am in desperate need of an LSD. Fixed the boost problem (now a stock 12lbs) and had a run this evening, the performance increase was insane............say something nice about me when I'm gone!
Look out drags on Saturday!!!!

[Edited on 18-5-2004 by speedster356]

speedster356 ·

Dyno today and got a healthy 141.8kW or 190.1HP ATW.
Running a bit lean on the top end, this might be due to using the original fuel pump from the EA82T engine.

Cam ·

:bounce:bounce:bounce:bounce:bounce:bounce

That thing looks like one of the most insanely fun machines!!!

On a side note, ever considered a roll cage? 😉

Doug Sweetman ·

I would imagine the EA82T fuel pump would be a little undersized for your application - note how the AFR dives when the engine comes on boost?

I love your car - it must be such a blast to drive !!! I had an EJ20T Liberty Station Wagon, and I can remember how wuick that was - and it weighed about twice what your speedster does !!!!

speedster356 ·

Ran at the drags today, 12.9, 12.7 AND A 13.? think it was a boost cut fuel due to boost spike, just stood on it's nose over the line?
Had a mate driving as well and by instruction he was not to better my times.
The launches were very sedate and we were short shifting due to the leaning out problems. HAD A BALL..............!!!!
Need to add an original WRX strut between the gearbox and the cross brace to stop the engine twist on the soft mounts, looks like we were getting some wheel hop. I'm sure that there is a low 12 in the car. Hillclimb one weekend, drag the next weekend, so it leaves some circuit stuff next.:thumb
Roll cage is done before the next outing, it has all the mountings and I have the CroMo pipe..good point there😠

Good work

XXX-1.8T ·

saw it run 2day, what a machine!

goodwork pete:beer

speedster356 ·

Fitting an oil cooler and remote oil filter. On the turbo outlet you can just see the exhaust gas temperature probe.

Surge tank and Bosch Motorsport fuel pump (pinched from the jet bike) :thumb
Next is to pipe up the front brake cool air ducting to the front disc shields.

[Edited on 6-6-2004 by speedster356]

speedster356 ·

Drivers headrest fairing fitted, still needs finishing and paint. Also installed rear body leather straps, these are exact copies of the originals, they cover the Dzus fasteners for the rear and act as the secondary hold down that's required when the car is used in competition.

Grey 57 ·

Looking sweet Pete, cant wait to see it at Valla.

speedster356 ·

Found a way to get around the 180Kph speed cut on the original ECU.........bought a second hand VOS chip (locally produced performance chip) for $250. An aftermarket speed cut defender goes for about the same to $300 so it's perfect. This will remove my speed limiter, gives a more aggressive fuel and ignition map and raises the boost to 16psi from the current 11psi. The down side is that it is designed around the RS liberty engine so it will display a check engine light with an injector code. This is not a problem appart from the CEL being illuminted. I'm going to the dyno on the 3rd of July at SAS with a bunch of WRX guys so I'll post the results.

PS: found the reason for the shudder at takeoff......the 2 gearbox mounts were not tight!

[Edited on 19-6-2004 by speedster356]

speedster356 ·

Have installed the VOS chip, first had to desolder the holes in the ECU board where the small printed circuit board plugs in (VOS chip is actually a small board with five chips in it). This has to be done in a Japanese spec ECU, an Australian ECU does not need to be desoldered. I guess this works by interupting the signals from the various sensors on the engine, changing the value of the signal and then sending it off to the ECU proper. Did a quick test run this arvo and found the extra 5lbs of boost impressive. Seems to run a bit smoother as well. A surprise is that I have no engine check light up as I was expecting.
Got around the problem with the Subaru ECU tach signal out not speaking to the original tach by pulling the Subaru tacho out of the half cut and setting it in the Porsche 914 housing, still have to do a mod were the turn signal lights indicate on the face of the tacho.
Heading out to Eastern Creek on Friday for a track day, I should have the camera mounted so I'll post the vids if all goes well.
Image of 914 tacho with WRX face and internals fitted.
New shift light lower left on steering column.

[Edited on 27-6-2004 by speedster356]

speedster356 ·

Great day at the Creek. 2 different sessions #1 C3 liscence holders, Brutes, Formula Fords, Porsche Cup and the like, #2 LS2 holders like me. Some Formula Vee, club cars, street cars. Grabbed a garage for $25 which we shared with some high tech Formula Ford guys. Went out in the first lap and could have been quicker in a Zimmer frame....gave it some in the front straight and topped 125MPH in 4th shifting to 5th and then it just hit the stops, the speed cut was shutting the fuel off for some reason so spent the rest of the sessions watching the Porsches getting smaller in the rear vision mirror up to 125MPH then watching them get bigger as they passed me:cussing (have since fixed the cut problem, I didn't clip all the jumpers on the new board install so it was still running some fuctions from the standard chip)
The laps got much smoother over the day but I still have a long way to go when it comes to turning corners. I've got a few other problems that need to be addressed:
1. Still getting high temperatures after 5 laps. (got something in the cooker now so should be fixed).

2. Poor intercooler performance (read no performance) coupled with the high temperatures, jap spec ECU (likes jap fuel) is knocking the engine late in each session and the ECU is pulling boost out so as to be a bit gentle on the engine. So most of the day was at 7psi not 16🙁
I'm shrouding the little stock IC and just putting a fan on it.

3. Throttle cable went tits up and stuck @ 3000 driving out of the garage. (fixed with a good quality custom throttle cable from Consolidated Wire in Milperra, cheap @ $50 for 2)
The video was OK so I'll down load and post some later.
Hillclimb this coming Sunday at Huntley (Dapto) with Chris Frazer amazer from the forum, always a great day out.
cheers

[Edited on 6-7-2004 by speedster356]

speedster356 ·

Great day at the Hunley hillclimb. New chip is giving me 16psi in 2nd and 3rd, don't know about the higher gears yet, the poor old TD04 might run out of puff. Ran some octane boost in the fuel so I had no problems with pinging I think? The higher boost is a bit savage on the traction but a lot of it is they way I drive the thing I think, I need to bring it on a bit slower......as if.
Wakefield Park this Friday for a practise day and a supersprint on Sunday there with the Porsche Club, just got a call from them this evening, it went a bit like this.....
Porsche club..... " HOW much does it weigh?
ME.... 800kgs......
Porsche Club.... "Hmmmmmm", "HOW many kWs?"
Me..... 165..:thumb don't tell em it's close to 220 @ 16 psi boost.
Porsche Club......"Hmmmmmm", that sounds like fun...see you there.

Got me some new rubber, Yokohama AO32R, thanks CT 🙂, so I,m ready to have me some more fun.....

speedster356 ·

It's gooowwwn.
Looks like it's a head gaskets or worse. Had a good day at Wakefield Park on the Friday but looks like my overheating issues have sounded the death nell of my engine.
🙁
Compression test tells the story. Only got to do 2 laps with the Porsche guys on Sunday which is s bummer. Ct and Jak were there and hammering as usual. Engines out and almost stripped but it could be rings as well so it's a race to get to Valla.
This is on the Saturday with the BMW guys. What the?

BiX ·

whats that funny white stuff falling formt eh sky?

vw54 ·

BrOkEn C U should have !!!!!

speedster356 ·

Yeah crazy shite happened on Saturday?
Pulled the pistons and 3 have broken ring lands (sp).
🙁
High intake temperatures the experts believe.

[Edited on 19-7-2004 by speedster356]

speedster356 ·

Just picked up some forged Arias pistons so it's all go for Valla.:thumb

vw54 ·

Try a new ECU

speedster356 ·

At last, getting around to building the Subi engine again.
Hmmmmm, nice new forged pistons.

[Edited on 4-9-2004 by speedster356]

speedster356 ·

In this weekend I hope!

koolkarmakombi ·

while you have the engine out you could add the nitrous!

thats a hell of a weapon speedster

kkk

Doug Sweetman ·

Do you have a knock sensor on this engine ? As I always thought breaking ring lands was a sure sign of pinging / knocking.....

As always, when you do something, you do it to a very high standard. What a fantastic car you have !

speedster356 ·

Yeah it was running the knock sensor, but I was not the only one driving it over the 2 days and we may not have noticed the boost reduction. When it sees pinging/detonation it reduces boost to 7psi from the 16 psi I was running.
The intake temps should be fixed this time.

speedster356 ·

Finally after fitting the Microtech L10s a few weeks ago I've been able to get to the dyno for a tune, now with 238 RW HP and a nice flat torque curve as seen with Jaks result.
So we did a 12.1 @ 116 mph on 190 HP.......what are the predictions for Wednesday night with 238?:o

Doug Sweetman ·

I reckon mid elevens if traction is available...... if not, well maybe a 12.1 again !

Turbo54 ·

Talk to Adam Debiasi about the LSD if you still need one, think he's ordering a set soon. Good for 500hp.
T54

speedster356 ·

Just finished an STI 2.5 engine build yesterday, using my 2.0l heads. TD05 turbo, high flowed 99 STI injectors. 1.8mm Cometic heads gaskets due to the reduced 2.0l chambers. After a low stress engine but the smallish turbo it'll be spooling up quickly but will run out of puff at the top end. Only looking for the same @ the rears but I should see a nice increase in torque. I'll let you know the dyno results.
I also repositioned the radiator to the front of the car after cutting out the molded oil cooler grill, placed the new intercooler in the old radiator position.
Some are getting over 300kw at the rear with these engines....now that's just going a bit too far.........isn't it?

[ Edited on 12-2-2006 by speedster356 ]

pete wood ·

you're mental :duh With that much torque it's gonna be...understeer, understeer, uh oh, tyres smoking like a bonfire! And yes I am jealous. Love to see you hose down a boxter in it. 😁

1303 ·

I think hosing Boxters will be a walk in the park with this thing. I would be aiming for 930's....just for fun.

What does the Spyder weigh again?? I think you would be approaching motorcycle type power to weight ratios. Cant wait to see and hear how this goes.

speedster356 ·

Heres the new engine....just looks like the old one really!:P
Just changed the intercooler and it's position. The new cooler does an amazing job of cooling the charge and dosen't suffer from heat soak like the old one. All for $190 new on good old ebay... :thumb

speedster356 ·

And at the Mountain last weekend

koolkarmakombi ·

sweet ride dude,

cheaper, faster and more reliable than a real one!

1303Steve ·

Hi Peter

How tall is the guy driving the sprite? He is either very tall or works for the council putting in new no standing sighns.

So is your intercooler in the front now? I was getting some advice from Ian Baker the other day and he said to be careful with the Chinese intercooler cores, they have been known to break apart and go through the motor.

Are you using the stock subi blow off valve?

Steve

seagull ·

Peter , can you give me a run down on the gear box you fitted and what you put in it . cheers neil

speedster356 ·

Yeah the Sprite has a crazy cage, I think it used to do giants curcuit racing? I've heard that said about the cheapie coolers but I'm yet to read about a failure, there have been a shite load sold by various rexnet and rslibertyclub memebers and a few are running very high boost through them, I think it might be a case of cheap = shite by the MRTs of this world. Mind you the welding isn't that pretty and I put an extra weld the top support plate ( I convinced work we needed a new $5000 TIG). I now run the radiator at the front of the car, I cut out the cooler grill that is molded in the front. The intercooler now sits in front of the engine where the radiator used to sit with a couple of 8" fans.
I'm still using the stock Liberty FWD gearbox with Kaaz LSD fitted. Another option would be a WRX box with the center diff removed, a splined sleeve over were the diff usually sits and then fit the FWD rear housing. This would give you a slightly stronger box. Or fit aftermarket gearset but youre looking at about $5-6000 I think!!!
The BOV is a standard WRX unit I think, the guys that did my cooler piping (did the alloy piping, gave me the silicon joiner and BOV for $300!) didn't think much of the standrd BOV so they made a mount and gave me this one off a later WRX.
How's the projects going Steve and Neil?

Hi Peter

Its getting there, the hardest part is measuring air so to speak and making sure the trans is centered and has the correct amount of tilt. I found a useful idea the other day, I strapped a fence post bubble guage to my torsion bar tube so that I can make sure the car is level before doing anything critical.

Ive made a extra chassis fork bracing, some of which you can see in this picture. You can also see how far Ive moved the G50 forward, 100 mm.

well Pete the MISTRES trike is done as of dec 05 .I am only going to add a second set of tail lights to the outer gaurds on the rear and thats about it .

As for my other projects , the liberty wagon has seen some hight due to a 75mm body lift > rs turbo conversion 2&1/2" system to the rear and a heap of other bits to keep it together & make it go fast when it on/off the road.I post some photos of it at a later date

I have been collecting Subaru bits along the way for my new project .I have the following todate

94 wrx motor
rs legacy ecu & harness >ecu has seen some mods as it out of a world rally car .
VF10 turbo

& been building my three speed auto up to take 200hp .At this point it will be a manual shift with lock out reverse & a LSD center possably from a Subaru ( as I have one )
I am going to give the auto a go to see if I can blow it up .If it does its getting a manual box .

cheers neil

sorry to jump in here Pete , Steve not sure on how you going to do your gear box mounts , but this is how I do mine on all my custom rides .

The hollow tube is made from 4140 # 80 machined out , I have used toyota 75 series land cruser spring bushes , inside of this I have inserted a another tube that is 0.50mm longer than the larger tube to allow for crush when a bolt is put through it and pulled up .

I made some mount for maxes V8 toyota and to date they have not failed .The set up he is from the mistres trike frame .
I have the same at the all three points on the frame for the gear box & two for the motor .

Just thought I would share , neil

This is the end of the frame & shows the ej20 quad cam mounts .

Hi

Sorry jump in your post Peter.

Neil, Im going to use the stock G50 alloy mount at the front, a Berg style mount midway along the box, but across the top and Im going to make up a mount that will use the stock EJ mounts at the rear. The tube steel jig in the picture is only being used to help me get the box in the correct location, Ive also raised the box 25 mm, hopefully I can get away with a stock sump. I will do a more detailed post soon.
